Powder injection molding (PIM) is a process where the components are produced by filling the mold cavity with a mixture of metallic/ ceramic powder and a binder comprised of polymer and other additives. Most of the defects in PIM parts arise due to inappropriate filling and segregation of phases. The present work investigates numerically the mold filling process in a cavity of dimensions 200 × 30 × 5 mm. The feedstock consists of 70-wt % Alumina and 30-wt % binder (which is a mixture of LDPE, PE wax and stearic acid). The binder behaves as a Non-Newtonian Cross-model fluid. Numerical experiments were performed treating the mixture as a single fluid as well as with a multiphase approach where the momentum interaction between phases was calculated using a model due to Wang et al. The studies showed that inlet pressure increases continuously during the filling of the mold. The two-phase consideration was capable of predicting the segregation and predicted the thermal field better as it could treat the migration of powder phase.
